Ok, here's what we do, with the exception of the cardboard (we use a dense builder grade moisture-barrier styrofoam insulation).

1.) Wrap the individual glasses in bubble wrap.
2.) Wrap bubble wrapped glass in cardboard and tape to secure.
3.) Box up wrapped glass allowing excess space on all edges and on top and bottom. (We use a 18"x24"x4" box. IGT used to use a 16"x24"x4" box, but has moved to a little larger box).
3.) Line box with packing peanuts and/or more cardboard (minimum 1" thick, preferably 2").

The goal is to completely prevent the glass from moving inside the box, and also to withstand drops, flops, and not so careful handling by the carrier. Also, it needs to withstand other packages (worst case, maybe 50lbs, but thats on the high side) being dropped on it from a height of 3 feet.

Some people use a crazy big box filled with peanuts with the glass "floating" in the peanuts.

Cost is generally $16-25, depending on carrier and distance, of course. The weight ends up around 15-17lbs. usually.

Hope this helps!  propeller

Try Staples or Office Depot. They are about 10000% cheaper than a Mailboxes Etc, PakMail store! I once tried to buy a box from Mailboxes, etc and it was $48 for the size I needed. Some of the stores carry more variety than others, so you may call before running all over town.

I always use a double box system.

Pack the glass loosely in bubble wrap. Put the wrapped glass in the first box, loosely fill any excess space with foam peanuts to prevent further movement.

Fill the bottom 25% of the second box with foam peanuts, place first box in second box.
Create 4 bumpers by taking bubble wrap and rolling it up. Place these around the corners of the first box.
Fill space with peanuts, ship.

Its over kill but I have never lost a piece of glass.

A while back I preformed a little experiment on packing glass for shipment. My idea was to use a Harding foam for packaging material. I went to a Home Depot and bought a can of insulating foam sealant called "Great Stuff " made by DOW Chem. I think the can cost about $2.25. I started out by putting a piece of S+ reel glass inside a trash bag as I didn't want the foam to stick to the glass. Then I suspended the glass in the center of a flat rate box using some string. The string was used because I thought when unpacking the glass the string when puled hard would cut the foam for ease of unpacking. With the glass in the box I started squirting the foam in, this is where my test went South on me, NOT enough foam in one can to fill the box. Well another can is twenty miles away so forget that. My glass is about 2/3 covered and the foam sets up in just a few minutes so here I sat watching foam dry. Can says "Tak free in 15 minutes full cure 8 hours " I waited about a hour and figured what the hell, held the box about shoulder high and tossed if flat onto a tile floor. Glass didn't break. So held it over my head and toss it up and onto the tile floor. So for I've tossed that damn piece of glass a dozen times and it hasn't broke yet. I even stood up on my fireplace hearth and added about 18" to the free fall. Remember now only 2/3 of that glass is covered with the foam.

The first can was labeled that it was for " Small gap filler " I bought a couple of more cans that are Labeled " Big Gap Filler " The second cans are about twice the price of the first can and I hope they will expand twice as for as the first can. ( Well that sure makes me a dumb ass, why didn't I just buy two of the first cans )

I'm thinking if the glass was wrapped in some bubble wrap or sheets of foam and then squirt in the liquid foam one of the first cans will fill the box. I'm pretty sure once you start using a can you will have to use it up. Now I'm not naive enough to think that if I was using a piece of rare glass it wouldn't have broke on the first drop, but if I was shipping some rare glass I'd think about this method of packing it.

The few times I've shipped glass I've packed it the same way I've received it. Wrap each piece in saran wrap, wrap them all together in saran wrap then wrap that in bubble wrap making sure it extends past the edges and put it in a box that fits. If the box is too big fill the gaps with peanut foam. It's worked great so far, but I've shipped/received maybe a dozen kits total so maybe I'm just lucky that way. Although one time I brought a set back from Phoenix just saran wrapped and shoved in my suitcase between the clothes and it did fine also. These were mostly 3 piece round top kits
